Four crews and no gaps
A continuous plant needs the same number of trained people at 3 am on Diwali as at 11 am on a Tuesday. With four crews rotating, one absence means someone stays back for a double shift unless there is a reliever. Rosters must show the gap days ahead, not at handover.
Permits need authorised people
Hot work, confined space entry, work at height and line breaking each need a permit issued and received by people trained and authorised for it. If the list of authorised issuers is out of date, work either stops or goes ahead unsafely.
Safety training that cannot lapse
Fire fighting, first aid, breathing apparatus, SDS awareness and emergency response training all have renewal dates. Every crew, including the one on nights, must still carry enough trained people to handle an emergency on its own shift.
Medical checks for exposure
Workers handling hazardous chemicals often need periodic medical examinations, with tests that depend on the substance. Tracking who is due, who is fit and who has been moved off a task is an HR job that slips easily between the medical officer and the plant.
Handover minutes and overtime disputes
Crews come in early for a written shift handover. If those minutes are not defined, overtime claims pile up; if handovers are rushed to avoid them, process safety suffers.
Turnaround shutdowns
A planned turnaround every year or two brings long days for maintenance, supervision of contractors by own staff, and restart work around the clock. Overtime caps, comp-off and leave freezes must be planned weeks ahead.

How do chemical plants manage continuous shift rosters?
Many continuous plants run four crews on 8-hour shifts, so three crews work each day and one rests, rotating through mornings, evenings and nights. Each crew needs a minimum number of trained operators and a shift in-charge. HR software should hold the rotation, flag gaps from leave and absence, and count night shifts that cross midnight to the right day.
